Agreed! I had this wrong initially - I definitely admit that. I appreciate all the comments, and based on them I made updates to fix (thanks, really!). And you have it right ... why not make use of the way sysupgrade works, and provides the larger (mtd-concat) "size"? That's really all I am trying to do
